View Full Version : 1978 Marlin 18' Complete Boat Rebuild Journal

Well, it looks like I'll be boatless until around April.
I recently purchased a 1978 Marlin 18' jet boat, with trailer for $1700. Great fixxer upper...I've had it on the water a few times. Had one problem with it the first time out that wasn't discovered until we pulled the boat out of the water. Somehow the lower steering pin fell out of the steering nozzle. Replaced it along with the upper and lower pin bushings. Took her out on the water about 5-6 more times. No more problems.
However, this boat has an Oldsmobile 455, but for a small jet boat it was a little sluggish on the 'get up and go'...but other than that was a great cruiser. Had a speedometer that never worked...that will be replaced with a GPS speedometer.
Stripped her all apart...interior and all. Pulled the engine out and mounted it on a stand for disassembly. Pulled the jet out...which had the old style plastic transom housing...which was dried out and cracking/breaking all over the place. However, in the jet was a ski tow rope wrapped around the impeller shaft and caught in the impeller...this had been like that since before I owned the boat. This would explain where half my power went.
The hull is currently at a shop known as Fiberglass Unlimited here in Clovis CA, which everyone seems to swear by. They will be doing work to the bottom as well as replacing the flooring and stringers, then a full re-gel coat of the boat.
A little history on this boat...the people I bought it from apparently didn't know that the boat and the trailer are 2 seperate vehicles, so the trailer was not in the name of the people who sold me the boat...found this out via a trip to the DMV. They gave me the guy's address who owned the trailer and I went and found him.
Apparently he bought the boat from eBay from the Monterey area. He ran it quite a bit, then decided to trade it for $1500 plus $1000 worth of electrical work on his house. The contractor he sold/traded the boat to screwed him and the guy got rid of the boat before the owner could say anything about it. Then I ended up with it.
He told me that the guy he bought it from I guess blew the original motor, so they pulled a 455 out of a car and just dropped it in the boat without marine-izing it. When I got the boat it still had a paper element air filter, which we all know is a big 'no-no'.
I disassembled the motor and sent it to Engine Masters here in Fresno CA. They will be installing brass freeze plugs, line honing the crank/cam, new cam bearings, and all the other machine work they do to blocks. The heads are smog era J heads with the smaller valves. They'll be putting the bigger valves in since the heads are the same casting as the big valve 455 heads. They will also be addressing the oil drainback issue by enlarging the drainback holes in the heads. I can't remember what type pistons/cam they spec'd out for the motor but I'm gonna find all that out today.
Now this will be my first 455 reassembly I'll be doing so if anyone can give me any tips/pointers on reassembling one of these bad boyz it would be greatly appreciated.
The jet is completely disassembled and a buddy of mine is redoing the powder coat on it. I've got a new impeller and shaft as well as the master overhaul kit for the pump. The pump is a Berkeley 12JC-A pump...which I'm assuming the -A is the type impeller. I ordered and received a replacement transom housing, which I see that they make them out of aluminum now...no more plastic to dry out and break. It even came with a new bilge drain plug..WOW! LOL
This is also my first pump overhaul I've ever done. The main thing I'm concerned with is what to torque everything down to, as far as the impeller nut, packing gland bolts, etc etc.
The motor and pump will be done long before the boat is. Once the hull is done, I will be reinstalling the motor and pump, then before the interior is done I'm gonna install the new gauges and wire up everything, then take her to the lake and just back the trailer into the water without taking the boat off the trailer and fire it up to allow the new components in the jet to get wet and whatnot. Then after that she'll be going to the upholstery shop to get the interior rebuilt.
Some new things I'll be installing...transom tips for one. The ones that were on the boat had the flappers missing...not good. The 455 in question is either a '73 or '74. The casting numbers, 396021FA classify it as a '72-'76 common 455, while the head castings...411783 are '73-76. This motor didn't originally have HEI ignition...someone did drop an HEI distributor in it though. Which narrows it down to '73-'74 since they started using HEI around '75. I am replacing this with MSD's Marine Ignition system, with the MSD 85296 Marine mechanical advance distributor w/magnetic pickup, 6M-2 ignition pulse amplifier, MSD Soft Touch Rev Limiter 8768, and the MSD Blaster coil. I will also be getting a marine starter, alternator and carburetor so that everything is marine on this boat. Hell I may even hire a Marine to drive it! LOL j/k
This boat originally came with a bow mounted fuel tank...will be changing over to side tanks to open up the bow for storage. Also, it had a pole mount for a ski tow...changed that over to a motor mount one awhile back since the cup that the pole sat in broke loose the first time I tried to use it.
Will be keeping you guys posted as the project progresses. I'm also open to any tips/pointers/suggestions you experienced boaters have as well so feel free to post them.

Well so far I've got the jet pump reassembled completely...those things don't take near as long to reassemble them as they do to disassemble them.
I've got the camshaft and the crankshaft installed in the block. Checked my bearing clearances...measured about .003" on the plastigauge on those.
Tuesday I gotta pull the engine and tranny out of my girlfriend's Blazer so I'll have 2 motor builds going on at once.
Once I get that motor stripped it will go to the engine shop...then I can finish my motor up while that's over there.
Hope to get the cam degreed and the timing chain on, as well as the pistons in Wednesday or Thursday.
I can't wait to hear what this motor's gonna sound like once it's done.
The carburetor that was on it I found out was a Holley 4011 650cfm, which is way too small for a big block like an Olds 455. Will be putting a 750cfm Holley 4150 upon reassembly.

My Marlin is titled as a 1972. Allot different looking than yours. I haven't been able to find much info on Marlin. I picked mine up for $500 with a trailer. It was in pretty bad shape but the hull was solid. I had to spilt the top off and relaminate the bow stringer, replaced all the wood from the keel up including the transom. Getting the top back on was tricky but as the pictures show, it turned out pretty good. I've been working on the boat for about two years in my spare time. The 455 Olds had every bearing spun, so I got a rebuildable 455 and did the full boat (LOL) to it.
Us Marlin guys need to talk.

VERY nice gel coat!
That would be a great idea. Like, start up a "Marlin Jet Boat Owners Association" or something.
I just might get a Marlin boat forum going.

WAY COOL! I will definitely do that.
I don't know if you do your own hull/gel coat work, but if you need any of that, I would recommend Fiberglass Unlimited on San Jose just east of Clovis Ave. EVERYONE around here in the boating community has told me those are THE guys to go to for that. They're expensive, but well worth every dime. That's where my hull is sitting right now.
I'll give you a call sometime this evening bro.

What all did that entail, if you don't mind my askin. Had the bowl off a friends Berk, but that was it. Been thinking about looking into mine as well. Thanks.
Looks like a good project ya got there, ought to be a solid runner when your done....

Basically everything in a jet with the exception of the packing rope is press fit into the pump.
I strongly recommend getting the factory tool kit from CP Performance. It includes the deep socket for the impeller nut, a spline socket for the spline end of the shaft to hold the shaft while loosening/tightening the impeller nut, an impeller puller, your main seal drivers, bowl bushing seal driver, and bowl bushing driver as well as a shaft that screws into the driver attachments.
Pull the bowl off...use a screwdriver to dig out the bowl bushing seal, and remove the end plug screw on the nozzle end of the bowl. Then use the shaft handle with the bowl bushing driver to drive the old bushings out with a hammer. If you have a hydraulic press, this will make things 10 times easier.
Then you unscrew the impeller nut and use the impeller puller to pull the impeller off the shaft. You may have to use LOTS of penetrating oil (i.e. Liquid Wrench or PB Blast) to get it off of there. And there's a chance that the impeller will break in the process. Mine did.
Once the impeller is off of the shaft, you can remove the thrust bearing cap and press the shaft out of the housing. I recommend replacing the thrust bearing since it puts a great deal of stress on the inner race of the bearing by pressing it out. Once the shaft is out you can remove the packing rope quite easily. Use a screwdriver to pry the old seals out of the thrust bearing housing and cap.
Then remove the bearing snap ring and press the old thrust bearing off of the shaft once the shaft is out.
The last thing to remove is the wear ring. You have to use a torch to get it out. It sits on a plastic insulator, so the torch will melt the insulator. I tried a propane torch but wasn't hot enough, so I went to Home Depot and bought a Mapp Gas Torch for $40. Comes with the torch attachment and 2 bottles of Mapp Gas. Anyway, you light the torch and heat up the ring. Not just in one spot, but go around the ring as you're torching it. The insulator will start smoking once it starts to melt. Once you've melted it all the way around the wear ring will come right out of the housing.
U can get a Master Overhaul kit from CP Performance, which will include the impeller, thrust bearing, thrust bearing seals, all gaskets/seal rings for the hand hole cleanout, wear ring and insulator, bowl bushing seals and bowl bushings as well as the new packing rope, and a new nozzle ring and bushings for the steering and reverse bucket pins.
You install the insulator by hand and tap the wear ring in. I used my old impeller as a driver tool to drive my wear ring in and it worked quite well. Press the bowl bushings in with the bushing driver tool, and tap the bowl bushing seal in with the bowl seal driver, and reinstall the end plug in the bowl. I install the packing rope before I put the shaft in...much easier this way. The rope is in 4 straight pieces. You wrap the rope around inside the packing part of the suction piece...with the rope ends staggered 90 degrees from each other. Apparently there is an aftermarket neoprene seal that is out there that will replace the rope packing. Can't remember who carries it. Wish I would've known about that before I started reassembly. Then you press the thrust bearing onto the shaft first with the notch in the outer race facing the splines...they say not to do it with a press, but I set mine up so that the bearing's inner race was resting on a platform so that the ball bearings wouldn't get stressed. Once on the shaft, you reinstall the snap ring retainer that goes in front of the bearing.
Using the seal driver tool for the rear bearing seal, you use a hammer to drive the seal into the bearing housing on the suction piece.
Then you install the shaft into the housing through the packing all the way till the bearing meets the bearing housing.
Now the bearing must be pressed into the housing. I tried tapping on the outer race with a hammer, but this didn't seem like it was working too well. So I used a press on mine. The plunger of the press will push on the end of the shaft to press the bearing in. However, you gotta do it VERY VERY SLOWLY to avoid damaging the bearing. They say not to even do it this way, but if you're careful and take your time and do it very very slowly, you should be fine.
Then you use the front seal driver tool to drive the front seal into the main bearing cap with a hammer, then reinstall the main cap with a new gasket.
Then you install a new Woodruff key and the new impeller on the end of the shaft, along with a new impeller nut. I recommend coating that end of the shaft with anti-sieze lubricant to make it easier to pull in case you need to change it again.
Then using a new gasket, reinstall the bowl. Also, change out all the pin bushings on the nozzle along with the nozzle ring.
If you have any more questions, give me a call at (559)292-6274.

One other thing, what's the clearance between the impeller & wear ring, seen people checking it with a feeler gauge... :rollside:

I think it's somewhere around .020 or something like that. I didn't worry about it on mine since I installed a new shaft, impeller and wear ring/insulator. And I don't hear any funny noises when I spin the pump by hand.

leave the packing "loose" till you back it in the water!!!!!!!!!!!!!!!!!!! if you over tighten the packing you will burn the rope seals and damage the shaft when you run it," grove the shaft" you only want to set the packing in the water, "on the trailer" you want just a very slow drip comming from the packing area"where the seal clamps are" or you will burn up your seals and or impellar shaft!!!

It won't be exactly the same...but similar.
I always like to "start" with something, then build off of it. I'm not very good at 'designing', so I always start with some sort of foundation...a 'mold' if you will.
And besides...the place who is doing the work was who designed that scheme, not the boat owner.

Hey guys. VERY productive day on the engine today.
A couple of weeks ago I got the crank and cam in and checked main bearing clearances to find all was well.
Today I got all the pistons in, checked clearances...all was good. Also got the heads on and the lifters in.
However, I decided I want to get new pushrods and rockers so called it quits after that. Also, I need to get my oil pan on order as well so I can mount the oil pump pickup onto the pump.
However, I did get some pics of the motor. Thought I'd just set the intake and the new valve covers on the motor for the pic so here they are.
I'm also thinking of changing the color of the motor. The machine shop painted it GM blue, which would go well with the new paint job on the boat, but I'm wondering if the motor would look good in another color. Any ideas?

Your boat being that I used to own it, but it cool seeing it get alittle life. This was my first jetboat. When I purchased the boat, I got it from a guy in Pittsburg, Ca. It was sitting in a storage yard outside. I bought it for $800, with bad bearings. It was running at the time a 403 olds. I rebuilt the engine and used the old bearing but put in a new crank. I installed the silver steering collum(sp?), the steering wheel and of course a bunch of engine crap. That boat ran good for two summers with no problems. One summer I took it to Lake Camanche and ran a ground in the middle of the lake. So I dug all the mud out and it ran two more times after that. The engine blow after that. I drove down to San Diego to pick up a complete 455, carb to pan and dropped it in the boat. But didn't fit because the rear was set-up for a 403. So I completely re-did the back end so it would fit with only what I had. You'll see pics below. Got it all together, had problem with the oil pan. So I had to change the motor mounts, from a three point to a four point. Then she was all good............................Until I put it the water. Five minutes in, the motor blew!!! At that point, I was done with it. I ended up selling it on ebay for $1200, and told the guy to call me and let me know what was wrong with the motor when he got it apart. Simply because before he got there, the motor started and ran. Well, it had a shatered piston, bent rods, f*cked piston walls. well it was shot!!!! But At one point, she ran like a Princess!!!!!! theres alittle about that Marlin.

Well this is DEFINITELY a pleasant surprise! WAY small world!
Well, I bought her the day before this last Labor Day, and the boat was turn key. However, the motor was set up for a 3 point mount, so that had to have been done after you owned it. She still has the 455...not sure if it's the same block you had installed or not.
Took her out on the lake for Labor Day, and when I got her back on the trailer, I noticed the lower steering pin was missing from the jet nozzle.
So a week later, I got a replacement pin along with the steering bushings, and replaced it all.
Since then, I've had the thing on the lake about 7-8 times, and she's never failed me. Never had a problem with the engine.
However, she was in need of some TLC, so I decided to pull the whole thing apart and completely redo it.
The hull is getting all new flooring and stringers, plus some work done to the keel and there are some cracks in the fiberglass. After all repairs are done she'll be getting all new gelcoat.
I'll be keepin' ya posted throughout the build. It's nice to see what she looked like with an engine cover. She didn't have one when I bought her.
BTW, do you know anything about what the model name for that boat is? I've looked and looked and can't find anything about her since Marlin has been out of business for quite some time.
Also if you have any more pics of her, definitely send them over.

Hey Jon,
That would be cool to see the finished product. I think they put the three point back when he changed motors. It would have been easy if the holes were still there. The back end I changed over to fit the 455. When the cover was on there, it was a 403. I seen this boat on Craigslists after the guy bought it from me and fixed it. If Im right, he lived in Monterey or Santa Cruz. He said he wanted to fix it and sale it to make alittle cash. If Im correct, I think this boat was named an "1978 18' Marlin Aries". The only difference is most of those boats had open bows. So its alittle wierd. But check this website, Jet Boats (www.teshio.com/JetBoat/index.html) , they have some cool stuff here. He lived in Monterey. I do know he eBay'ed it for $2,500, and a guy from Madera got it from him.
The story on how I met the guy in Madera is pretty interesting. Apparently the people I bought the boat from didn't know that the boat and the trailer were two seperate vehicles (I mean after all, what good is a jet boat without a trailer right?). So when I went to the DMV to get everything switched into my name, the trailer was still in his name. So the DMV gave me his contact info, and I went and met up with him and he signed the trailer over to me.
Supposedly the story goes...the guy in Madera bought it from the guy in Monterey. He got the boat and rebuilt the motor, then took it out on the water by himself to see if he could sink it before he took his wife and kids in it. Well...obviously he wasn't able to. So he had it for awhile...can't remember how long he had it, but it ran really good for him. He eventually sold it to some electrical contractor for $1,500+$1,000 worth of electrical work on his house.
Well the guy screwed him on the work so Jason asked if he could get his boat back and he'd refund the $1,500. Well the guy never gave him a straight answer on it. He got rid of it really quick to the people I bought it from.
Both him and the people I bought it from apparently had no problems with it. I had the one minor problem, ran it a few more times, then started on the rebuild project.
When I pulled the pump off, there was a piece of ski rope caught in the pump...that had to have been there before I bought it. On top of that the motor only had a Holley 4011 650cfm carburetor w/vaccuum secondaries. These two things alone explained the sluggishness on getting up and going.
I've rebuilt the pump and am currently working on reassembling the motor. The motor specs:
9:1 Pistons Punched .030 over
Stock rods and crank
Elgin Pro Stock Cam w/W-30 grind -
.328/.328 Advertised Duration (Int/Exh)
.244/.244 .050 Duration (Int/Exh)
.475 Valve Lift
.297 Cam Lift
110 Lobe Centers
Also I'm changing the carb to a Holley 4150 750cfm double pump (mechanical secondaries). The ignition is an MSD Marine ignition with 6M-2 ignition pulse amplifier, Soft Touch rev limiter, ready to run distributor and Blaster coil.
To add the finishing touches...this is a GUARANTEED 100HP increase...
Chrome Edelbrock valve covers. Those alone will make that baby haul ass. LOL j/k

Well the new oil pan/pump pickup and new driveline arrived today. I also have the carb (thanks Duane) along with a new set of rocker arms and pushrods.
The pushrods are oil restricted and the lifters are roller tip. The cam bearings are also restricted and the motor will have a high volume oil pump. This should keep all the oil from getting thrown up into the heads.
Will be installing all this stuff tomorrow hopefully. This motor is almost ready to fire...finally!
Also the glass shop is getting started on the hull. I took the boat today to a trailer shop so they could get measurements and get started on building the frame. I gotta select a set of rims/tires so he'll know how long of axles to put on it. Tandem axle trailer with disc surge brakes. This will definitely be sweet!

OK so I went to the glass shop yesterday...they've got the floor ripped out and they reglassed over the floor stringer, as well as plugged up all the holes along the inside side of the hull. They've also plugged off the hole for the gas cap in the bow deck, as we will be adding saddle tanks to her.
Here are some more pics...showing the old floor (the rot was way bad) as well as some of the prep work. Enjoy!

Hey there Nubble 94,
your boat looks just like the 1972 tahiti(schuster) that I had back in 1990. I will have to dig out some pics.
do you have the windshield for it? I had to fab one out of
fiberglass. I know for sure it was a tahiti, because when I
rebuilt it i left off the emblems. It was a great boat.
Great job on your marlin Jetaholic

Yeah I've noticed Tahiti, Marlin, Wreidt, and many others had almost the same mold it seems like. I have noticed that this thing looks quite similar to others that I have seen.
As far as the windshield, I don't think she ever had one. At least I never saw any provisions for mounting one on there anyway.
Thanks for the compliments! I can't even wait to see this thing once it's all said and done. I'm thinking sometime in February she'll be ready for rigging and new interior.

So...how to you know Manny and Vido? Are you from around here? Or do you know the owner of the Wreidt?

Along with that I now have a manual Place diverter for the boat. Gonna get that re-powder coated. Anyone know where I can get the Place sticker that goes on the reverse bucket?

Rather than remove the floatation, they pushed the bulkhead under the bow back to give me more leg room. They have also dug a tunnel through the floatation, then they bulkheaded the floatation off.
They also got the gunnels bracing installed as well. As soon as the tunnel is done, they'll be flipping the boat over to do the keel work and start the paint prep.

Well they finally have the boat flipped over to do the bottom work. There was a slight delay due to the pump intake not being set in correctly. Apparently it wasn't flush with the bottom of the boat (it was protruding about 1/2" out of the hole. So they built up the mounting flange with fiberglass to get it to sit flush with the bottom.
Anyway...now for the pics.

Well I got the trailer today. Came out really nice...didn't have a chance to take pics though.
Took her down to a public weigh scale to have it weighed in empty...came out to 700lbs unladen weight. Then down to the DMV...which gave me a hassle as always. The trailer was a 'special construction' trailer...built by a guy who isn't considered a dealer/manufacturer. He charged me sales tax on the parts of the trailer...they're like "Well if he's not a dealer then he's not authorized to collect sales tax. Had to explain to them that I bought the trailer as parts, then paid him to assemble it. Either way, they finally gave me a plate for it.
But it's a tandem axle, blue channel iron frame with a winch and roller bow stop. The surge brake actuator has an electric bypass that works off the reverse lights so you don't have to get out of the truck to activate a manual bypass for backing the trailer. The brake system is disc brake on the front axle. Safety cables instead of chains, and a safety cable that if the trailer comes off the truck, that cable gets pulled and activates the trailer brakes. All LED lights that you can pretty much see for miles...and the frame is molded on the bends. To top it all off...double bunks for added support to the bottom.
The wheels are courtesy of Pebo here on the boards...gave them to me free of charge...all I had to do was drive all the way down to Apple Valley and get 'em.
I'll have pics up tomorrow.

Jetaholic,
The boat looks great ,I am glad to see these old boats being saved. I had a Marlin and a Wreidt, Both of the hulls had the floors seperate from the hull under the dash area. I was wondering why you did not put in full length stringers. I can't wait to see it on the new trailer.

Central Washington..... We are talking with Shasta County to relocate our business to Redding. So in 3 months hope to be there. Not this weekend but next I plan only looking for suitable locations and will be bringing the boat down. That was originaly why I bought it........ Mine needs a big block in the future, more speed. Other than that very turnkey.
Good thread cause I'm thinking of going the full resto route this winter. :D

Took one or two pics before I pulled her out of the garage today and then cam batt died... I sell my products in Whole Foods Market; tour their stores often and plan on dragging this boat all over California. Wonder if they or their shoppers will like it? All my cars also run straight pipes, no mufflers or cats and my tow rig no longer has pollution control!!!!!

In person overall would say 6 1/2 out of 10... Gotta repair small chip in the flake on the stern. Still going over with porta cable buffer as soon as the pad comes.. Sold the gold 928, so might redo the interior colors, better headers, carb and manifold all over the winter foresure. Other than a little cosmetic every-thing else is turnkey.......

So let's see...we've got Matt, zudnic, 455Olds, myself...and if we can find who has Napanutt's old Marlin....all with Marlin Tigersharks. We should all get together and do a formation run once mine's up and running. :D

Good plan... Get a little bored running around by myself, so far I'm not only the only Marlin on the Columbia River, only jet...... Looks like I'm the only SBC Marlin in this little grouping.
Ironic that I buy a Marlin Tigershark, 928's are nicknamed land sharks..... I'm so addicted that I'm totally un-interested in cars anymore.... :D

OK...I know I haven't kept this thread up to date in quite some time...been really busy with work and trying to get this thing on the water before it gets cold again.
We test drove her the weekend before Labor Day weekend and I trashed the pump due to an assembly error. However, Beerjet to the rescue...I went to his place Labor Day weekend and we rebuild the pump that Sunday..correctly this time. We test drove her at Lake Elsinore on Labor Day and even brought Topless with us for the ride.
I still have more to do to her...haven't put carpet in her yet and a few other upgrades, but here she is as she sits now.
Sitting in Beerjet's driveway after we got done rebuilding and reinstalling the pump:

Me putzing around the no wake zone waiting for Topless to finish parking my truck and get down to the dock:

And we're off!!! Oh GOD does this thing have much more power than before I tore her down!!!

And Topless and I chillin' at a sandbar at Elsinore with Beerjet and his crew chief from Team Cold Beer Racing:

Nice Marlins!!
Hey, I'd like to invite you guys with the Marlins, and the Tahiti's over to www.sidewinder-boats.com since these boats do seem to share a "history".
We have at least a couple of Marlins, and several Tahiti's already and would love some more. We even have forum sections dedicated to Marlins and Tahiti's plus several others.
Take a look at the site, and please join. You'll like the place, in a year its grown into a really good place to learn more about these types of boats, and to connect with others that enjoy these boats too.
Thanks
Coop
